I have some old plastic solid bottom boards, and I thought they might work as top entrance (turned upside down). Is this gonna cause problems? Also do I need to leave or remove the inner cover?

They will.

Not bad, but some. They are probably 3/4" opening so there will be 1" top space which the bees will burr over.

Actually if you leave the inner cover it will solve the 1" beespace. Put it on top of the inner cover and it will solve that problem.
